A client's dual-piston liquid filling machine kept losing prime and dosing inaccurately. It had already been "repaired". Here's the difference between how it's usually handled and how we handled it.
Machine arrives with a symptom: "it's leaking and dosing short". Worn seals are found and replaced like-for-like. Machine looks fixed. Back in production, the same failure returns within weeks. Repeat — each round costs money, downtime and product.
Result: the symptom was treated. The cause was never found.
Strip-down and root cause analysis, not just a visual once-over. Finding one: the seals were the wrong type — they drew air in on the return stroke. Finding two: the client's cleaning chemical was attacking the polymer bores, swelling them out of tolerance. Redesign: chemically compatible materials specified (316L stainless and EPDM), seals engineered for the actual duty cycle, then rebuilt.
Result: the failure mode is gone, because the design flaw is gone.
The lesson: the client thought they needed a repair. What they needed was a design phase before the repair. Nobody expects them to know that. Knowing that is what they pay us for.
